Thermoplastic or Thermoset? The First Material Question Is the Wrong One
In March 2024, I got a call at 4:15 on a Thursday. The man on the phone had a clear cover for an outdoor machine, a drawing that said polycarbonate, a purchase order that said acrylic, and a production line scheduled to start in two days.
The question was direct: Which one is thermoplastic — acrylic or polycarbonate?
Both are thermoplastic. I said that. Then I asked what the part actually had to do. The silence after my question was longer than I wanted it to be. That silence is where the real material decision lives.
I work at Avient, helping engineers, designers, and procurement people get from a confusing material name to a workable choice. In my experience, most material mistakes in commercial production are not caused by bad chemistry. They are caused by vocabulary that sounds simpler than it is.
Thermoplastic or thermoset: the gate, not the answer
A thermoplastic softens when heated and can be remelted. A thermoset cures into a permanent shape, and heat will destroy it long before it flows again. Polypropylene, acrylic, polycarbonate, and most Avient TPE grades are thermoplastic. Epoxy, phenolic, and some polyurethane systems are thermoset. That classification tells you something important, but it does not tell you enough.
Thermoplastic does not mean flexible. Thermoset does not mean brittle. It says nothing about impact strength, UV resistance, chemical compatibility, or whether the part will survive a humid Tuesday in Phoenix. So when someone asks thermoplastic or thermoset, my first reaction is to ask why they are asking. Usually they do not need a chemistry lesson. They need to know whether a part can be repaired, recycled, or overmolded — or why their test sample cracked. The answer depends on a lot more than the thermoplastic/thermoset dividing line.
PP 05 plastic and other false comforts
Take the triangular recycling code with a 5 inside. It is often written as PP 05 plastic. That tells you the material is polypropylene, full stop. It does not tell you whether the original part was made from a homopolymer or an impact copolymer, whether it was mineral filled or unreinforced, or whether it was intended for injection molding or extrusion. The number code was never meant to be a complete material specification. It is an identification clue, not a recipe.
The same issue shows up with soft-touch materials. Avient TPE is not a single product. It is a family. Some grades are designed for overmolding onto polypropylene, some onto engineering plastics. Some feel like rubber, some feel closer to a flexible plastic. If someone asks me whether TPE is the right thermoplastic for their part, my first question is always: What is the part touching?
I learned this the hard way last spring. A customer wanted a replacement TPE for an existing production component. I assumed we were talking about an overmolding grade, because we had just quoted another overmolding job for them. They were talking about an extruded gasket. We both said TPE. We both meant something different. The mismatch was discovered after a rejected first run, not when it was cheap to fix.
Acrylic plastic vs polycarbonate: the no-winner comparison
Acrylic plastic vs polycarbonate is another conversation that tends to start from the wrong place. People want the better one. There is no better one until you know what the part will face.
Acrylic, or PMMA, offers excellent clarity, good stiffness, and better scratch resistance than polycarbonate. It also has lower impact strength. Polycarbonate is much tougher and can handle impacts that would crack acrylic, but it scratches more easily and can be attacked by certain solvents. That comparison is still incomplete. Is the acrylic sheet cell cast or extruded? Is the polycarbonate UV-stabilized? Will the part be indoors or outdoors? Will it be cleaned with something harsh? Will someone drop a tool on it?
Data sheets answer those questions. Guessing from the common name does not.
The hidden cost of naming the wrong material
In the world where I work, the cost of choosing the wrong name is rarely the material cost. It is the delay, the tool change, the document revision, the discarded test parts, and the lost confidence of the production manager waiting for an answer.
Looking back at the TPE mismatch, I should have asked for a sample of the old extrusion before recommending a replacement. I did not, because the timeline was tight and the product family looked close enough. That was my mistake. The material did not fail; the process failed. The real waste was not in polymer. It was in the days of rework and the e-mail threads that followed.
The same can happen when someone chooses between acrylic and polycarbonate based on price alone, without checking how the part will be mounted, whether it will see impact, or whether the surface will be scratched. The lower-cost material loses if it leads to field failures.
The fix: requirements before labels
When I ask someone what their part really needs to do, I am not trying to slow them down. I am trying to make the search faster and safer. The practical checklist is boring, but it works.
- What will the part touch: heat, chemicals, water, food, cleaners?
- What load will it carry, and could someone drop it or bend it?
- Will it live outdoors or inside?
- What process will make it: injection molding, extrusion, thermoforming, machining?
- What regulations or test standards apply to the final product?
- What tolerance and appearance requirements matter?
Once those are answered, a comparison like acrylic vs polycarbonate changes. You are no longer looking for a winner. You are checking which material passes the actual requirements.

My experience here is based on commercial and industrial applications — consumer goods, machine parts, packaging, and similar work. If you are designing a medical implant or an aerospace component, this article is not enough. In those fields, the margin for material assumptions is much smaller.
Thermoplastic or thermoset is a category. PP 05 plastic is a clue. Avient TPE is a family name. Acrylic plastic vs polycarbonate is a comparison without a context. A real material choice starts not with the name, but with what the part has to survive. The names become useful only after you know the job.
